Wiring and rust repairs often top the list of tasks that intimidate car enthusiasts. While rust fixes are understandably daunting, wiring need not cause anxiety. A single wire simply links two points, so the process should not overwhelm anyone.

Complications arise because multiple wires link various components. Terminals frequently suffer from low quality or incorrect installation. These elements combine into bundles assembled without care, resulting in disorder that validates initial concerns.

Neat execution changes everything. Quality terminals paired with proper crimping produce satisfying results that hold up well except for normal wear on switches, relays, motors and similar parts. Planning for future service makes fixes fast and straightforward.

We recently reworked the wiring on a Factory Five Type 65 Coupe built over a decade ago with an American Autowire universal kit. Prior installation was extremely untidy, leading to recurring faults and substandard fixes over the years.

Each attempted fix addressed symptoms rather than the underlying disorder and weak connections. We dismantled the entire setup and began anew while preserving the original harness. Factory Five now supplies purpose-built wiring for these vehicles, reducing similar risks for others.

1. Dashboard removal revealed a typical tangle of mismatched wires and lengths, some excessively long by up to six feet. Relays sat in positions requiring full dashboard extraction for access. Terminals varied from properly installed quality units to improvised tape and wire nuts. Overheated wires and terminals remained untouched, demanding extensive correction.

2. Attempts to fix issues in place proved inefficient, so we extracted the fuse box and main dashboard harness after labeling and photographing all connections for accurate reference later.

Untangling and organizing wires represents the simplest path to serviceability. Core rules call for avoiding wire crossings, grouping related circuits into subbundles and trimming lengths precisely. This organization requires patience but pays off.

3, 4. Multi-wire connectors often held crossed wires. We removed pins, reordered them correctly and secured temporary zip ties to maintain order without mixing circuits.

5. Melted multi-wire connectors required replacement parts from American Autowire. We installed new terminals and seated the wires neatly.

6. With the harness roughly organized using temporary zip ties on subbundles, we reinstalled the fuse box to begin final routing and refinement.

7. Managing fifteen to twenty circuits with varied colors can overwhelm. Printed labels on the American Autowire wires eased identification, supplemented by tape and marker where needed.

8. Each subbundle received careful attention. After setting correct lengths and reterminating as required, zip ties secured wires without crossings. This approach simplifies tracing and allows individual wire changes without disrupting the full assembly. Final routing followed logical paths with attachments to structure. Zip ties either bundle wires or secure bundles to supports, never both, enabling easy removal for service.

9. Testing occurred during assembly. A fused power source verified component function, while a multimeter or test light confirmed polarity and continuity when direct testing was impossible.

10, 11. Heavy multi-pin connectors require support to prevent loosening from vibration. Custom brackets allowed zip-tie attachment in accessible locations for future service with the dashboard installed.

12, 13. Previously inaccessible relays were moved to reachable spots. Connections changed from individual terminals to four-pin multi-connectors from Terminal Supply, with clear labels added.

14. After several hours the dashboard wiring appeared orderly, though many zip ties remained temporary. Additional wires were added or rerouted during subbundle cleanup and component relocation.

15, 16. Gauge-area subbundles started less tangled yet still benefited from refinement.

17. The finished dashboard harness inspired no concern. Permanent zip ties completed the bundles, which were strapped to supports before dashboard reinstallation and final testing.
